Anyone still using pattern makers foam?

I need a giant chunk of foam to test a prototype job. Customer wants us to make a foam one for inspection prior to building the real thing.

 

Approx 1300mm X 1300mm X 600mm

 

Any ideas where I might get something like this?

I have glued blocks together to make sizes bigger than standard.

Ditto on gluing it together.  I have also done it layer by layer building temp casting patterns.  5min loctite epoxy will bond it just fine, apply pressure via some boards to distribute load and push lightly with the spindle housing (not spindle itself) to apply some pressure while it sets.

I have used Bondo to glue them together and it machines just like foam board. Javier taught me that trick.
