It is all about tool type. No D offset for a drill tooltype it is baked into the software. Use a chamfer mill defined the same as your spot drill and your good.

IMHO the post would not be the best way to limit file size. It could be done, but the effort likely not worth it. A solution exists out of the box the Cimco DNC MAX product will split up file into pieces the control can handle in memory. The advantage here is that you specify what to do when the chunk of code is finished; and the next begins.

Your file on the card should have no extension. Try just O0001 as file name no file extension.

I'm guessing your shape is not a polygon since you talk about arcs.

Likely a spline was programmed, could always filter for arcs in the toolpath? 

I think you will find that your logic does little unfortunately. The feedrate as far as mastercam is concerned has never changed. You need to flag when the smaxrate has been output in the prapidout post block then force the output in pfeed.

Posts do not output feedrate if it has considered it unchanged "Modal". As you know the Heidenhain uses FMAX for rapid; fanuc ect.. G00.

Fanuc simply change between G00 and G01/G02/G03 previous used feedrate applies. Heidenhain not so much. Rons example only works because the feedrate actually changes. (plunge rate different than feedrate)

Search for this:

Change that to this:

The downside is a feedrate on every interpolated line; could be corrected by setting a flag to force output only after a rapid move.
