The 3 endmill approach is working Great
Why does the conventional finish cut so much straighter in hardened materials?
not sure,climb milling should always cut straighter because it pulls the cutter into the material

that sounds like a machine issue but I have to ask,why bore and not contour cut the hole its a lot faster .I have never used a boring head yet

Those Feed Rates seem REALLY slow.
I agree you can probably increase speeds and feeds ,its only aluminium

I would double the rough stepover and depending on finish I always use a .002 or .003

I'd turn that then stand it up vertically and profile it.
I would do it this way also

create a point 4mm from one side then chain the point first then the hole use point as starting point

can you attach the mc file so we can look at your settings I generally do things like that with a scallop toolpath with a small stepover

Would it be best to make a seed file with all your tools and everything in it and then import your new model into that seed file? Delete out the d model and use the new model in that seed file like a template file since you have so much trouble with the import and export of operations?
this is what I do because I was also having the same problems as murlin is seems to work for me

The very few times I have used this toolpath was when cutting a single surface. The putzing around you have to do to get multiple surfaces to cut correctly just never seemed worth the effort.
micro is right I use this toolpath all the time but I usually create a single surface I did not realize there was more than one surface

in flowline op click on geometry then flowline then cut direction should give you what you want

sorry that's the only thing I can think of foam isn't the easiest to cut at the best of times

feed rate maybe to fast?Foam might push away from cutter before it gets a chance to cut.What kind of cutter are you using it will need to be sharp

I have been playing with this for hours cant seem to get anything to work .surface Contour seems to work best but I cant get it to go down to the bottom of surface(.505)can anyone help or is there a better way of doing this

hi guys,first time using lollipops need help.How do I keep toll down while cutting surface and how do I retract tool from the center of the arc on the end so I can be sure its not going to gouge surface

In situations like that I try to create one surface(usually a swept) if possable then use flowline toolpath
