I had that happen to me a few days back. My custom tool was not properly defined.

Take a really close look at the geometry. Zoom in close to the intersecting points of your profile. Usually there geo that is not connecting or not trimmed properly. Also make sure that your geo goes all the way to the center line, not short of or past. Over laying geo or duplicates will cause your tool to have this also.

Tool profile in verification options needs to be auto

 

if it is as defined then:

~~~~~~~~~~~~~~~~~`

Displays a tool profile during verification based on a part (MCX) file you select in the Define Tool dialog box.

 

Note: If you did not select a part file when setting up your tool and you select the As defined option, Mastercam uses a flat endmill for the tool profile.
