I've used rush gears before: http://www.rushgears.com/ and had good luck. They also have some tools that will generate a model if you need one. Found them with Google several years ago and price was good then.

 

I've also made really thin gears by stacking a piece of sacrificial support on both sides that was about 3/8 thick. Having said that, buy extra stock. I've only made a handful of gears. You don't realize there's a problem until the last tooth... I've also had better luck asking an old timer to do it on a Bridgeport and dividing head than programming on a rotary. Bet money the old timer will be faster too.
