If you NEED to get the job done NOW, I suggest telling your operator "that's just how it is", shift the tool offset the width of the insert and run it. If you have the time I'll PM you my work email.

run verify (or simulation in MT) and dock all windows. See if the problem persists after that.
I think I saw this when I had some stuff undocked in simulation (or verify).....
Your screen shots show a full radius insert... with the rad set to .01
Is your tool actually a .02 wide full radius?
Or is it an insert that is 3/32" wide and has (2) 0.01" rads?

That sounds good.... Is it in line with what robbjack reccommends?
Keep an eye on your mill spindle load and don't be afraid to up the feedrate override.
Leave the spline as a spline and tighten the cut tolerance in your op.
When creating the ellipse you have a choice on the ribbon bar to use arcs/lines instead of splines...
You can also use
edit
simplify
to get lines & arcs.

Not to disagree at all, every situation is different...
I have had a completely opposite situation with Nitronic... Milling 1 inch off the face was taking about 8 hrs... Turning did it in about 3.
The facing probably would have gone better on a more rigid setup vs. the old horizontal I was using (with 5' tall angle irons)!

As Ron said, it comes with the territory, but I was able to manage chips during large dia. roughing of superalloys.
