We had an DMG with the BEMA option.

There was a macro that automatically synchronised with the tool lengts.

Those incremental values have NOTHING to do with incremental PROGRAMMING !!!
Before post editing it's better to learn how mastercam works, this is very basic stuff !!!
Make an simple basic program.
Play with those settings and see on your screen what happens.
Then check your posted code for different settings.
In the surface toolpaths look in the filter settings and disable the create arc setting.
(i've no V9, but this came up in my mind)
Maybe in your post there is a switch: 'linearise arcs'

Instal addons, (SetupX+, ArcMultiedit, and what ever)
Copy the full 'my mcamX7' and 'shared mcamX7' folders
Copy custom files that are not in the above folders ( i have some custom fonts, and my tools are stored somewhere else )
After startup right click in the workarea and set the 'autocursor settings' (those settings are not in the cfg-file)
In the operation manager click the options button and set your 'background color', 'line color' and 'font'
Select 'machinetype', 'mill, lathe,or wire' and managelist
Thats all ............ ( i think )
I agree with hsm400, are you to CENTER instead of TOP of tool ??
One of my posts gave me for all mill type's an lenght correction (DL) with the "radius-value", we've changed that to "cornerradius-value".
So if you didn't use an Ball-mill, your post can have the same problem.

The E5-1620 is an 4-core @ 3.6 GHZ, should i go for an E5-1650 6-core @3.2 GHz ?? (in turbo mode both are running @ 3.8GHz)

The SSD is PCI connected, shold run much faster (2-4 times) then 'non-pci' ones, opinions ??

This is the only way Heidenhain handles the helical moves.
It's kinda like I-J-K. The CC-line is the arc center and the IPA in the next line is an incremental arc.
So there is not an exact X,Y endpoint, only the result of that arc.
The next helical move start from that 'not exact endpoint' with a new incremental arc and so on, that way you buildup the mismatch.
This is an contour with only arcs and at the bottom the cutter is complete from his position.
If there is a line in the contour then that linear move wil correct the mismatch.
Breaking arcs have no sense here, there are more IPA lines to the bottom then the mismatch wil be more
For this i would suggest the following for your post:
Be sure that the IPA value always is rounded down to the 3 digits.
Insert after every helical move line an linear move to the exact X-Y-Z position.
Eventually skip that line for the full arcs ( IPA = exact +/- 360.000 )
BTW this is one of the very few things i don't like on the Heidenhain controls.

I don't want it this way.
This only works if all operations for one tool have the same feedrate, no aditional feedrate for finish passes and so on.
I agree that it's easy to change the feed by the operator.
IMO if feedrates in the programmes should be correct no changes by the operator are needed.
